Abstract
PVA water-soluble film and automated pod forming production equipment are the hardware foundation determining finished pod quality, shelf stability and long-distance transportation reliability. Most pod OEM factories outsource film materials and production equipment from third-party suppliers, unable to control film-filling matching technical parameters, resulting in high leakage defect rates, inconsistent dissolution performance and unstable mass production output. As a rare integrated manufacturer with self-owned PVA film synthesis workshop and independent R&D high-speed multi-chamber pod production lines, we realize full closed-loop control of film material performance and production equipment parameters, greatly reducing defective product rate and ensuring batch-to-batch consistency for long-term bulk orders. This article elaborates our self-developed PVA film customization technology, TD series 3D multi-chamber automated production line advantages, full-process intelligent QC system, production capacity flexibility and ocean transportation stability testing data, proving our hardware chain strength as a reliable long-term OEM/ODM partner for global importers and large chain brands.
1. Hardware Outsourcing Pain Points Restricting Supplier Stability Evaluation
For B2B buyers engaged in long-term bulk pod procurement, unstable production hardware matching between film and filling lines brings irreparable commercial losses, which are concentrated in four core industry pain points caused by separated film and equipment supply chains.
First, mismatched PVA film and production line parameters trigger high leakage defect rates. Third-party film manufacturers produce general-specification film without adjusting tensile strength, sealing window and moisture resistance according to pod production line servo speed, liquid formula viscosity and cavity mold size. When ordinary film runs on high-speed multi-chamber filling equipment, film stretching, local thinning and incomplete heat sealing occur frequently, forming hidden leaking pods. During ocean transportation with temperature and humidity fluctuations, hidden leakages expand into large-area liquid overflow, contaminating entire cartons of finished goods. Many clients report that outsourcing factories have a defective product rate above 3% for multi-chamber pods, while our integrated film-equipment matching control reduces the leakage rate to below 0.2%.
Second, batch-to-batch film performance inconsistency causes unstable finished product quality. Independent film factories adjust raw material formula ratios according to their own raw material cost fluctuations, leading to inconsistent dissolution speed, tensile strength and moisture resistance between different film batches. Even with identical pod production processes, pods produced with different film batches show obvious differences: some dissolve completely in cold water, others leave film residues; some remain intact after 2 months of tropical storage, others soften and deform within 30 days. This inconsistency damages brand reputation and leads to consumer complaints and supermarket return orders.
Third, outsourced production lines lack multi-chamber mold flexible switching capacity, unable to support product iteration. Most small outsourcing factories adopt low-speed single-chamber pod machines with fixed molds, requiring long mold opening cycles and high mold customization fees for buyers who want to launch differentiated dual/triple/5-chamber pod lines. Equipment cannot quickly switch between different cavity specifications, extending order delivery cycles and limiting brand seasonal new product iteration speed.
Fourth, no integrated film-equipment technical after-sales support. When defective pods appear, buyers face mutual prevarication between film suppliers and processing factories: film factories blame liquid formula viscosity, pod factories blame film material quality, and buyers cannot quickly locate root causes of quality problems, wasting weeks of communication time to solve after-sales cargo loss issues. Integrated film and production line manufacturing eliminates this cross-supplier responsibility separation, with our technical team able to complete problem diagnosis and parameter optimization within 48 hours.
2. Self-Owned PVA Water-Soluble Film R&D & Customization Technology System
We operate a 6,000㎡ independent PVA film synthesis workshop, with full production chains from polyvinyl alcohol raw material polymerization, film casting, post-processing modification to finished film slitting, holding 7 invention patents on pod-grade water-soluble film materials. Unlike general packaging film suppliers, all our film formulas are specially optimized for laundry and dishwasher pod liquid formula compatibility, with 6 adjustable core performance dimensions for full customization matching buyers’ product positioning and target market environment.
2.1 Adjustable Cold Water Dissolution Speed
We control film molecular structure and plasticizer ratio to customize dissolution time at 20°C cold water from 15s ultra-fast dissolving (for European low-temperature washing machine market) to 60s slow stable dissolving (for high-viscosity concentrated formulas avoiding premature film breakage during filling). All film fully dissolves without insoluble residue after washing, complying with global consumer anti-residue demand.
2.2 Graded Moisture Resistance for Global Climate Adaptation
Three moisture resistance film grades developed for different regional storage and logistics environments:
Grade 1 Low Humidity: For European, North American temperate climate, standard shelf life 24 months under indoor storage
Grade 2 Medium Humidity: For Southeast Asia, South America subtropical regions, anti-softening for 45-day ocean container transportation
Grade 3 High Humidity: For equatorial tropical markets (Indonesia, Malaysia, Thailand), ultra-high tensile strength anti-moisture formula, no deformation after 60-day high-temperature container shipping
2.3 Custom Film Thickness & Tensile Strength Matching Multi-Chamber Molds
Film thickness adjustable from 15μm ultra-thin eco-grade (reducing plastic raw material consumption, complying with EU plastic reduction policies) to 40μm high-strength heavy-duty grade (for large 30g multi-chamber pods with heavy liquid load). Tensile strength and heat-sealing window parameters are precisely adjusted according to our TD series production line servo speed and cavity mold size, ensuring no film breakage during high-speed vacuum forming and filling, stable sealing strength above 3N/mm to prevent leakage.
2.4 Fully Biodegradable Eco-Film Series for EU Regulatory Compliance
Our zero-residue biodegradable PVA film decomposes completely in soil and water environments within 180 days, no microplastic residue, passing EU REACH biodegradation testing and ECOLABEL material certification. This film series helps European brand partners avoid single-use plastic tax fines and highlight green sustainable marketing selling points on retail packaging.
2.5 Anti-Static & Anti-Corrosion Film Formulas for Special Formulas
For high-alkaline dishwasher degreasing liquids and high-concentration disinfectant pods, we add anti-corrosion modification agents into film raw materials to prevent long-term liquid corrosion leading to film perforation and leakage. Anti-static treatment eliminates film static adhesion during high-speed production, reducing production line shutdown cleaning frequency and improving overall output efficiency.
2.6 Batch Stable Raw Material Closed-Loop Production
All PVA film raw material polymerization processes are completed in our own workshop, without outsourcing semi-finished film blanks. We implement raw material batch locking mechanism: each film batch corresponds to fixed raw material formula ratios, with full laboratory testing records of tensile strength, dissolution speed and moisture resistance before leaving the film workshop, ensuring zero performance fluctuation between different film batches. This fundamentally solves the batch inconsistency defect of third-party outsourced film materials.
3. Self-Developed TD Series 3D Multi-Chamber Automated Pod Production Lines
Our equipment R&D subsidiary independently designs and manufactures full servo-controlled pod forming machines, with core TD-160, TD-350 and TD-660 three production line models covering small trial batch and large mass production demand, fully compatible with all customized PVA film grades and multi-chamber mold structures. All equipment adopts 304 food-grade stainless steel production bodies, Siemens servo control systems and HMI intelligent touch operation panels, with three core hardware advantages unmatched by outsourced processing factories.
3.1 3D Vacuum Forming Technology Supporting Complex Multi-Chamber Custom Molds
Traditional 2D flat pod machines only support single or dual simple cavity structures, while our TD series adopts 3D vacuum film forming technology, enabling custom molds of 3-chamber, 4-chamber, 5-chamber and irregular special-shaped pod outlines. Different functional liquid formulas are injected into independent closed chambers separated by film partitions, completely avoiding cross-contamination between incompatible ingredients (alkaline degreaser, acidic rinse aid, solid bleaching powder). Mold replacement operation takes only 2 hours, supporting buyers to quickly switch between different pod specifications for seasonal new product launches without long production line shutdown waiting periods. Custom exclusive brand-shaped molds are available with one-time mold opening fees, and molds are permanently stored in our factory for repeat orders without re-opening costs.
3.2 ±0.05g Ultra-Precision Filling Control Ensures Uniform Pod Efficacy
Independent multi-channel servo filling pumps are equipped for each chamber, with real-time flow monitoring sensors, filling accuracy controlled within ±0.05g. Every pod has consistent liquid weight, eliminating uneven cleaning efficacy caused by excessive or insufficient formula liquid in individual pods. High-speed production capacity ranges from 600 pods/minute (TD-160 small trial line) to 2,400 pods/minute (TD-660 mass production line), single-line daily output up to 12 million pods, supporting both 50,000 small trial MOQ and 10 million large-batch framework orders with flexible line scheduling.
3.3 Full-Automatic Visual Defect Screening System Reduces Leakage Rate
Each production line is equipped with AI high-speed camera visual inspection stations after sealing and cutting procedures, automatically identifying thin film areas, incomplete sealing, liquid leakage and deformed pods, with automatic sorting and elimination of defective products without manual secondary screening. Real-time production data dashboards display defective rate, output speed and filling precision, our quality team adjusts equipment parameters online to keep finished pod leakage defective rate below 0.2%, far below the industry average 3%–5% of outsourcing factories.
4. Full-Process Intelligent QC System Linking Film Workshop & Production Lines
We build a connected digital quality control system unifying PVA film production data and pod forming line operating parameters, realizing traceability of every finished pod from film raw material batch to production line shift record. The three-layer QC inspection mechanism covers all production links:
Film raw material incoming inspection: Every film roll undergoes dissolution, tensile strength and sealing performance testing before entering the pod production workshop, unqualified rolls are directly rejected without entering production lines
Online real-time production QC: AI visual screening + regular manual sampling every 10 minutes, recording filling weight, sealing strength and pod appearance data
